Rest machining is off

See attached photo. This happens more often than not. Doing 2 passes - 1/8 and 1/16 bit. 1/8 pass finishes, load in 1/16 bit, and the cuts don’t match up. Likely slop? How do I test for and correct it?

File attached. Different file - but same problem. How I manage tool changes? I load the file in Carbide Motion, start the job, and off it goes. After the first bit finishes, software prompts me for bit change. I turn off spindle, change bit, resume - the software measure the new bit with BitSetter, and off it goes.

I don’t think it’s during, or related to the toolchange. In your 2nd image, a few of the corners look right. I assume they were cut first. Then some look off in the X direction. In the upper image they look off in the Y direction. i.e. they are not consistent.

I’d suspect something is impeding the movement of the axes at some point. Most likely too aggressive of a cut for the material/tool/machine combination. If so, first make sure all the drive components are secure, belts if you have them, drive gears/pinions, stepper collars. Then use a smaller depth of cut, stepover, and/or feedrate to take less material at a time.
