I am making some simple coasters and pocketing the letter R in the center. The CNC is not cutting the entire pocket for the letter. Sometimes it doesn’t connect the top of the circle with the straight part and sometimes it doesn’t connect the bottom of the circle with the straight part and sometimes, the worst of all, its doesn’t connect at either point. I have checked the tool path for the letter and sometimes that part of the path is missing but if I change the size of the letter the tool path will be complete. I’m a newbie and can’t figure out what I am doing wrong or what is wrong with the program.
Without seeing what you’re trying to cut, this makes it sound like the bit you’re using is too big for the pocket. If the bit is too big Carbide Create won’t generate a tool path for that area.

Rather than cut letterforms as a pocket which has the limitiation @ctdodge described, use a V carving:
